Hi,
2 questions,
1. If I modify the amount of crew needed for each ship size type, how will that affect the AI?
ie, will the AI be able to cope with it, adding life support up to the correct amount? Or would it require AI changes?
2. Is there a way to add crew needs to individual components and how would that affect the AI?
EG,
Frigate = 0 crew needs
Meson Blaster = 4 crew needs
engine = 2 crew needs etc
So you build a frigate with Bridge(5 crew), 12 engine (24 crew), 2 Meson Blasters (8 crew), 2 Cap ship missiles (20 crew) = total crew needs = 57

Well consider how far automation has got nowdays, I'm sure that one janitor has many different helper systems running on the ship

1. Yes you would need to modify the AI. I'm pretty sure the bit you need to change is right at the top of Script_AI_GlobalSettings.txt.
2. I believe the Gritty Galaxy mod does this so it must be possible. Although as far as I can tell it really only adds a bit of flavour, since the loss of crew has no noticeable effect until it reaches zero. Apparently one janitor can run a starship just as well as 1,000 highly trained crew.
